Why not use press for that? You could manufacture mold on CNC and than use it to cut shims from stock on hydraulic press in few seconds. Anyway nicely done, as 'good enough is perfect'.

I know that you're use to working in inches (imperial). I mostly work in millimetres and would even tend to convert from inches to mm if it came up. But as it is a BMW diff and the sizes are probably metric, It may have simplified the job for you if you just pitched the holes out in mm? :)

You should get the DRO fixed, there’s a feature in it that will allow you to do all that math without actually having to do that math so you can make flanges and, in this case, shins without having to deal with a bunch of additional resources. Should just be able to plug in the diameter of the circle the holes are on (from the centerline of the holes) and the number of them and it’ll display the coordinates for each hole.

Man I wish I was there to help you with the programing, I have a few tips for working on the cnc(no pun intended). You don't have to be completely fearless when running your programs, start it slow, some machines have a dial on the machine for the rapid feed rate and normal feed rate. Also if you close your normal feed rate the machine should stop moving completely except for the spindle. As for the programing, your contour is correct but see if you can "ramp" down at a continuous rate instead of directly plunging into the material every new depth cut you take. So start like 0.01 above and no lead in or lead out either because you don't want to ramp down 2 inches and have the tool want to lead out ^^

Rob, try using helix (spiral) cutting for this sort of work. It's less aggressive then just dropping the mill down. You'll be able to cut faster, have less wear on the tools, have even load all the time, so less wear on both the machine and parts, "cause" a even cutting temp, so less risk of warping the finished products. I recommend you look for a used CAM license from a top brands like PowerMill or MasterCAM (two options; either the license is on a special type USB dongle or it's software only, in which case you'll need the entire computer/setup, both are common. Make sure it isn't a pirate version, minimum demand a original recite! These programs will rat on pirates and you'll then get a nice little mail from their lawyers, will get more expensive then buying a new licenses very fast!) Using one of the top brands will ennable you to use dynamic milling technics, this will further lower wear and risks. If you get a real 3 axis license you'll be able to make parts you couldn't imagen, by just a few mouse clicks. The "AI" in those will do most of the work for you in dynamic mode, so you basically only have to plan/calculate which tools you need active to achieve you goals regarding surface and corner finish. Even threads above M10 (3/8 in) are mill'able with the right software and just 1 or 2 specialized thread mills (a set with 1 carbide shaft and 2 55/60 degree heads will set you back 200-400$) I would like too point out that you'll ofc need a ton of experience to achieve real toolmaker quality, but in reality these advanced CAM softwares are getting to a point where my (pro toolmaker) experience means less and less. Good work doing the math! :) It's rare to see people doing that these days since it so mush more easy to make a quick CAD model and just check to measures in the software (which i btw recommend, less risk of messing up) Helix "starting hole" tips (use this to avoid having to purchase drills and setting new tools up all the time, less risk of collision): the closer your helix D is to your tool D, the less -Z per round. Never go under 1,1xD, never go over 1,9xD. Helix is da bomb, as you americans would say, perfect for basically everything, starting holes, contours, precision holes, roughing out 3D surfaces and so on :) PS for future reference imagen stainless is like chewing gum, it'll stick a loot to your tools, causing very high wear, even at low cutting speed. At low speeds this is easy avoided by adding a spray or drops of proper cutting oil/ high oil concentration cooling liquid. Regular steel needs cooling at some operations, but with dynamic milling (very high cutting speed, high feed, low engagement 0,05xD, max debt your tool will allow) you'll likely only need high pressure air "cooling" (it's not really cooling that much, mainly to evacuate chips fast enough. Using the right speed + feed will evacuate 90% of generated heat in the chips) PPS Do not EVER use a end mill as a drill!!! Almost impossible to do without lots of experience. Use smaller mill + helix technics. If needed, only if needed, pre-drill to 0,5-2mm from finish hole D and "drill" with a end mill, low feed, max 1mm between "pull ups" to cool and evacuate chips

Oh crap, forgot to add: When milling fragile thin plates like these, they'll always bend (not wrap). This is due to the pulling force made by the way the mill is grinded. With each tooth "hit" the force will always be 20-40% pull upwards, depending on the end mills grind angle. There's no way to avoid this. For next time do this: 1 Set the base/mount plate into the CNC 2 Lay on a extra plate minimum 3mm thick on top of everything. This will also be great for adding extra pressure on the clamps and spread the force more even, ensuring nothing will move around while drilling 3 Run the program for mounting holes (all of them), like you did in the manual mill 4 Remove clamps and mount everything with the bolts. The thin plates will now have an high even pressure spread, that due to the bolts placement will be perfect and "shift" correctly to the areas needed while milling the rest. This'll be enough to (likely, depends on material, end mill grind and wear) have more downwards force then the mill will pull when running the contour pgm That's it, you should see a close to perfect product, no bends, no wiggling, perfect sharp edges, no burs

Rob to machine things more efficiently you have to check a couple parameters...... like the material you’re cutting and the material of you milling cutter.... I’m studying mechatronics engineering and I’ve learned how to fabricate things with cnc machines the “correct” way (basically the way you’ll have a better finishing and a more efficient cut) if i can help you with anything hit me up...

Rob they make a great app thats a Speeds and Feeds Calculator to have on your phone. Its very close and accurate, this what my dad and I relied on when he bought his first CNC and we stil use that app today.

Machining tip: you can set the NC to interpolate the circles. So it will cut the diameter whilst spiralling down in Z at the same time. Maybe go 0.008” per ‘lap’ of the circle if you want to be cautious. Those 6 flute cutters don’t like to be plunged into a face. Maybe get a slot drill (2 flute) or a 4 flute end mill 👍🏽 Also turn your rapid traverse down to make it a bit less scary 👍🏽

I think I saw a comment mentioning this already but just to be sure. I worked with a DMG Mori DMF 260/7 for quite some time so, I'm used to a different machine but this still applies. When running a new program, no matter who wrote it, run the feed extra slow. Especially during machine head movement. I always have my hand on the feed knob when running a program for the first time. That way I can slow everything down during critical moments and if something is wrong, I can just turn the feed to 0 and than back it out. That way to machine doesn't go into emergency stop and I can quickly edit and then resume the program. Saved me countless tools and a spindle or two. Replacing a spindle costs about 12000€ on that machine and many of the tools go into the thousands as well so, it's worth slowing down.

I bought the factory Bmw shims 5 years ago I believe, it comes in 2 sets if I remember, it wasn't cheap though, like 200+ bucks. I've used quite a lot setting the diffs, but having custom ones gonna make your life easier for sure. Nice job

There is a quicker way of shimming the dif.... Cut small pieces of shim and then place them under the cover until correct distance is found then just cut the round shims to that distance !!!

Those turned out much better than I expected - a saving in time and some good maching practice, too! Old school would be hole punches and sharp scissors. New school I'd have had them laser or water jet cut - either of which would have added days to the job - smart move avoiding that.
